Common base metals and welds

Drone frames pursue light weight and batch consistency, with structural parts dominated by thin-wall aluminum tube, profiles and small sheet pieces. Unlike large car bodies, the welds here are short and dense and the parts are thin-walled, placing particular demands on heat-input control and feeding continuity. The base-metal combinations commonly seen on the floor are as follows:

  • 6xxx-series tube and profiles (e.g. 6061, 6063): widely used for frame spars, arms and connectors — moderate strength, heat-treatable and well suited to extrusion, the most common material for lightweight frames.
  • 5xxx-series thin sheet (e.g. 5052, 5083): used for mounting plates, brackets and other thin-sheet parts, with good formability and corrosion resistance and good strength retention after welding.
  • Drone welding is characterized by thin walls, short dense seams and high-volume repeat welding of similar small parts, so the wire's payoff smoothness, feeding stability and batch-to-batch consistency are especially critical — stable feeding directly affects continuous work on dense short welds and appearance consistency.

Which grade to use

Selecting the wire requires considering the alloy series of the base metal, the joint strength and fatigue requirement, and whether the part receives a surface finish such as anodizing after welding. For lightweight drone frames, the choice usually comes down to the following two grades:

Selection approach: for 6xxx-series thin-wall frames, ER4043 is the first choice — good fluidity, low cracking tendency and consistent bead appearance. Where joints are more heavily loaded or the frame is anodized, switch to ER5356 for higher weld strength and a more controllable color shift after anodizing. Practical welding notes

  • Control heat input, avoid burn-through and distortion: drone parts are thin-walled and small, and heat builds up readily. Lower the current and raise travel speed appropriately, use short segments and intermittent welding to control heat input and interpass temperature, and locate parts with fixturing to prevent burn-through and distortion and hold assembly dimensions.
  • Smooth feeding, continuous work: frame seams are short and dense with frequent arc starts and stops, and feeding stability directly affects work rhythm. TGM wire has a clean surface and uniform diameter, giving low feed resistance and a stable arc, reducing feed stoppages and supporting continuous work on dense short welds.
  • Proper cleaning, pure-argon shielding: before welding, thoroughly remove the oxide film, oil and moisture, and shield with pure argon to reduce porosity and improve weld density. Because thin-wall welds are small, porosity affects appearance and strength more noticeably, so this step must be carried out rigorously.
  • Batch consistency, uniform appearance: drone frames are produced in volume with high demands on bead appearance and dimensional consistency. TGM wire offers good batch-to-batch consistency and stable chemistry, helping keep bead appearance and quality uniform across high-volume repeat welding.
