Aluminum Welding for Bicycle Frames

Aluminum bicycle frames are built largely from 6061, 6063 and 7005 tubing, with tube-to-tube intersecting joints, thin walls and visible weld beads, and they carry cyclic riding loads over a long service life with demanding fatigue requirements. Common base metals and welding conditions

A bicycle frame is welded from several thin-wall tubes meeting at the head tube, bottom bracket, rear triangle and similar locations — thin walls, clustered joints, exposed visible welds, and a complete frame that endures repeated alternating loads from riding over its life. The base metals and conditions most commonly encountered on the floor are as follows:

  • 6061-series tubing: heat-treatable, with adequate strength and good workability — the most common tubing for general frames, usually given an overall post-weld heat treatment to restore strength.
  • 6063-series tubing: good extrudability and surface quality, often used for shaped tubes and appearance-sensitive locations, with slightly lower strength than 6061.
  • 7005-series tubing: a weldable Al-Zn-Mg high-strength alloy whose strength is partly recovered through natural ageing after welding, commonly used for higher-strength frame tubing.
  • Frame welding is characterized by thin walls, intersecting joints and visible beads that carry riding loads, so the wire's feeding stability, batch consistency and bead-forming behavior are especially critical — they directly affect weld appearance, fatigue performance and batch-to-batch uniformity.

Which grade to use

Selecting the wire requires considering the alloy series of the base metal, the joint strength and fatigue requirements, and whether the part is anodized after welding. For bicycle frames, the choice usually comes down to the following two grades:

Selection approach: determine the grade first by alloy series, joint strength and fatigue requirements, then weigh the anodized-appearance requirement. 7005 frames and locations with higher fatigue and appearance-consistency demands mostly use ER5356, with a smaller color shift after anodizing; 6061-series general welding commonly uses ER4043, which has good fluidity and low hot-cracking tendency but goes darker after anodizing. The final choice should also account for the specific tubing combination, the welding procedure specification (WPS) and the drawing requirements — for assistance, you are welcome to share the details with our technical team to confirm the selection.

Practical welding notes

  • Control heat input and distortion: frame walls are thin and intersecting joints are clustered, so excessive heat input readily causes burn-through, collapse and distortion. Control current and interpass temperature, plan the welding sequence sensibly and use locating fixtures to maintain tube alignment and frame geometry.
  • Bead forming and consistency: frame welds are exposed and visible, so uniform bead formation and consistent ripple appearance directly affect the look. TGM wire has uniform diameter and a stable arc, helping produce smooth, consistent visible beads and supporting appearance stability across batch frame production.
  • Fatigue under riding loads: a frame carries repeated alternating loads over its life, so welds must minimize defects such as porosity and undercut to ensure fatigue resistance. Ensure adequate shielding and dense welds; 7005 and high-strength joints mostly use ER5356 for better weld strength and fatigue performance.
  • Proper cleaning, adequate shielding: before welding, thoroughly remove the oxide film, oil and moisture from the tube surface and shield with pure argon to reduce porosity and improve weld density; where the frame is to be anodized, weigh the grade against the appearance requirement in advance to limit the color difference between weld and base metal.
